It's on the same level of quality as the other cars out in it's segment. Contrary to popular belief, the new Honda Civics/Mazda 3's, Toyota Scion tC's etc, have as many interior rattles as the cobalt will after a year of ownership, and in the case of the tC's and Mazda 3's, you can expect the A/C not to work quite as well.
That said I only have 1 rattle coming from the glove box area on my cobalt and it's only noticeable on bad roads, and it seems to be a common one that a lot of people have complained about. (I had a loose antenna too but I hand-tightened it and it's been good to go now for a couple months.)
On the 3's you can expect a rattle or two from the maplight area and the dash. And not-quite-as-smooth shifting, and the Manual A/C's got issues where it doesn't work very well in hot weather. They do have a bit higher quality Interior, and it handles a bit better in base model trim (in cornering.), but the ride is smoother on the Cobalt. There are some reports of problems with the Auto-Transmission after 10-20k miles. And people don't like the straight cut gears in reverse (they grind a lot, but IMO, that's bad driving skills, not the car.) The 3's are also over hyped. Do not expect to get much below MSRP for a 3 right now.
The Civic's interior is very cheap (worse than ours I think) and the dashboard configuration is definitely not much of a looker, IMO. With some interior rattles coming from the dash. The ride leaves something to be desired in these cars. And there will be no leeway on pricing. You pay a premium for these cars because of the reputation they earned in the late 80's, 90's for reliability. Though I believe later models (00-05) have not been nearly as reliable, though good luck getting a honda fanatic to admit it... They see no problem with spending $1200.00 to have maintenance done after 3-4 years of ownership and have no issues when the car leaves them stranded because of a bad ignition coil, yet if they owned an american BRANDED car, they'd bitch to high heaven. Though admittedly this won't happen under warranty, usually.
The tC has rattles in the dash, and a squeak on the rear hatchback on very rough roads. It's A/C is also weak if you live in extremely high temp areas (which you don't.) And seems to be somewhat of a chick-car. :P The tC has complaints about a poor quality interior. Materials used seem to be cheap and have to be babied a lot (much like ours.)
And the tires on all of these cars suck, depending on who you talk to.
In short, you're not making a mistake with the Cobalt, IMO. If you want piece of mind get the extended warranty, and you'll be set.
The cobalt has gotten an extremely bad rap by Consumer Reports, because of the problems with the first year model, however I believe the new Cobalts are on par with the new Impalas. (and if you look at CR's reporting of the new impala's it gets stellar marks for reliability.) and IMO The Impala and the Cobalt are the only 2 cars worth owning that Chevy currently has in production.

Yeah, the 3's strongpoint is it's interior, it's powertrain is on the same level as the focus, the civic, etc., and below average when compared to the Cobalt. The Cobalt's strong point is the Ecotec's and their Torque.
Jokieman, you nailed it on all your points, comming from a vibe/matrix I had more rattles than you could imagine, outside of the crappy tpyota tranny the rattles were the other reason I got rid of the car.

Good luck with whatever Cobalt you decide on! They are both great platforms.
...but you are getting more than 25hp with the SS/SC. The SS/SC's hp is underated. For comparison the SS/NA is putting out approx. 145-155hp average from dyno's I have seen where SS/SC's are putting out between 210-220hp average. That $4000 also goes to suspension, transmission, interior and exterior upgrades as well. Again not bashing the 2.4SS, just giving you a little more info.

i tell all my customers who want "performance"
The SS S/C gets alot more then just the supercharger.
The motor is alot stronger to. It has a forged crank and rods. And it can take alot more power befot it will brake then the 2.4L
Your also geting lether, limited slip and recaros, (That is if you get the G85 and i dont know why you would not if your ordering it) aluminum control arms, beter suspension, biger wheels with beter tires, no limiter and a 160mph speedo.
And thats just what I can think of right now. im sure theres more that I mised.
