he's aware of the rods failure points.

i got to thinking.... since his exhaust is completely stock, could that be trapping the hot air and building up heat? i'm just grabbing at straws here cuz im fresh outta ideas

I'd reccomend stepping up to a 2.5" (at least) exhaust as soon as he can afford to.

He definately needs to step up to a mendral bent 2.5" exhaust. A header and downpipe would also allieviate flow as well. I'd check the aftercooling system as well for air bubbles and kinks if the car is running warm.
