Trans cooler for sure!!!! Don't even think twice!! Also I would recommend researching trans fluids to find the one with the best cooling and lubrication under heavy load. B&M Trick Shift is what a lot of drag guys use but not to sure how our tranny's will act on it.

'06 and up cobalts come with the best tranny fluid out there. I'f you're an '05 though, then I'd swap to mobil 1 synth auto tranny fluid if you're gonna swap fluids. Tranny cooler is only necessary depending on how much you drive. Most of my daily trips (anything under 30 minutes of driving) and my tranny doesnt even reach operating temperatures. It takes a while for all 14qts to heat up.

Hayden makes some good coolers. Try and get one that only cools the tranny fluid when its hot. The one I have (which is cheaper) will cool the fluid regardless of what temperature it is, so it takes longer to reach operating temperature.

What about internals??? Will he need to swap anything inside, i.e. cams, pistons, rods, etc.

stock internals are good for about 230whp (not nitrous), though 220whp is a safer number. If he wants more, rods and pistons should be done, then he's good for near 500whp

with this turbo that I have I would be lucky to be pushing 220 whp so I dont think I'll need to do that. Another question do I need to replace the intake manifold?

i would recommend using the 2.4 intake manifold, as its stronger and flows more, and its also one solid piece. Our stock manifold is 2 pieces effectively glued together, and higher pressures can break the pieces apart.
this kit includes everything needed to convert to the 2.4 manifold:
