We also opted for 2 different diameter tubes for the IC piping as well. Since the car does have some lag, we want to see if we can do something about it without any other variables changed. We'll be testing different diameter tubing.
My car has a lot less lag after tuning. It starts building boost at around 35% load wheras stock it was around 55% load. A good tune is the best thing you can do for these cars as far as the fun to drive factor goes. Will you look into developing an intercooler setup that does no require removing the front crash bar?

We could probably put together an intercooler upgrade that won't require a change of the bumper. We've fabbe'd up everything to be modular. You can take the intercooler pipes and bolt them right up to the factory intercooler. We went down the road of the bumper replacement in order to be able to fit the biggest IC core that we could. We were also looking at it as a way to stiffen up the chassis, since it bolts straight up to the unibody's frame rails. With the tubular bumper does not eliminate the 5 mph foam bumper behind the plastic cover. And, also bear in mind that the crash/airbag sensor is on the main radiator support. The before and after measurements of static flex is considerably less with the new bumper. But there's no real test except road racing track time.

How much of a weight savings is it?

The tubular bumper is around 5 pounds lighter than the stock bumper, but that intercooler is definately heavier than the stock one so it not going to save you any weight in the end.

Sounds interesting, I must superscribe to see what tricks you guys can come up with. I have question for Synapse, will a stiffer spring help the stock "BOV" with some of its problems for those of us that don't want to go crazy with mods?

I am ordering my spring soon. I will see if it helps with spoolup and sealing it only 10 bucks. I have an SRI on my car now and it souds as if my BPV may be leaking a little.

If your timing and fueling are tuned for nitrous the motor will handle a small shot without blowing up. The only reason Choko blew his up was because he was runnning a dry shot. No extra fuel was added with the nitrous that creates a very lean condition.

Be very, very careful. A stiffer spring will only have the BOV react and open later, causing Flutterdump: http://www.youtube.com/watch?v=jEUWEsqoWz8

The Cobalt is the first application I've come across that actually throws a check engine light for turbo flutter.

From my time with the Cobalt and the Solstice, the Stock BPV, can hold the boost pretty good. It is the ECU and the solenoid connected to the BPV that is purposely leaking the boost at low RPM.
