I scraped it on an incline between a street and the parking lot of a gas station. It wasn't much but apparently enough to break the plastic end on the IC. They just got back to me and let me know it was indeed the plastic that failed and since there were rub marks (partly from parking behind those stop bars in the parking spaces probably too) they wouldn't cover it, so it's me and the insurance company.

It looks like it's going to work out fine though. The insurance is going to cover the cost of the original intercooler+labor, so I just pay the difference for whatever intercooler I choose to put on it. I suppose if it's cheaper then I just pocket the difference and now have an upgraded intercooler.

It's funny how it worked out. I was just thinking about how some of the ICs were pretty expensive, and then this just kinda happened and it's a great opportunity to do it.

Car boosts a little quicker .

I would say the new intercooler is twice the size of stock. It is really tall and I little shorter in length. They are fabbing up some to sell as we speak and you can't beat the price.

The strut bar was almost done but we ran out of time.

P.S. The bumper comes off really easy. I was amazed.

Fitment is awesome. Sorry but i didn't take pictures Steve did.

Ask him if you want. They welded brackets to the IC and it bolts to the frame. Doesn't shake at all.

UPDATE:

All of the KR I had is gone. I have no way of knowing how much the temp drops are compared to stock, but the 3 or 4 degrees of KR I was having are gone. Guess the stock tune is shitty and retards under moderate to high temps

Your IAT2s were probably very high. The ECM was retarding the timing to protect the motor. The stock intercooler is pretty good for a stocker but if you run it hard for a long time it will get heatsoaked.

What had to be cut or modified to install it on the Cobalt?

Yep, what kind of IAT2 drop should we see though?

Are we talking 10 degrees or like 30 or 40?

I'm really happy, makes me excited to see the car running that much cooler. Increasing the longevity of the engine is always a good thing.

Would this work with CIA charge piping? I assume as long as the inlet and outlet is in the same spot it should.

If the CIA charge pipes are made to fit stock locations then I see no reason it wouldn't work with this setup.

That intercooler looks awesome and it looks like it's fits just right. I'm looking at the head-on pic though and it seems that the "useful" exposed area of the intercooler is about the same size as a typical aftermarket intercooler though.

Is there some sort of front air ducting that you're planning on doing? It just looks to me like half the intercooler is behind the bumper and therefore outside the effective flow of most cooling airflow...

I don't mean to be a wet blanket, that intercooler is quite a work of art. I just wonder if it's application here keeps it from reaching its full potential.

That intercooler will get plenty of airflow across the face of it. The air doesn't pass through it correct? The air should hit the face of it and travel up or down across the face of it.

I was a little worried about air flow across the engine radiator, but that black lip at the bottom directs flow up across that radiator so it is fine. I have not noticed an engine coolant temp raise at all.

Could be up to 70* in some situations.

With an air to air intercooler you will not see any difference in coolant temps. It is not an air to water setup. That black piece under the intercooler does direct the air upward onto the intercooler. What is nice about this setup is that because warm air rises the taller intercooler should be more efficient than a shorter design and because it is not very thick its volume to suface area ratio is much better than all other types I have seen for the Cobalt. I know what my next mod will be.
